Your cost per weld is low, and a premium machine would just sit idle for most of the day.
Above five hours a week, the math flips. The machine gets hot. It gets used near its rated current. It gets dragged around a shop or a job site. When it stops working, somebody is standing around getting paid to watch. That is where cheap machines stop being cheap.
I manage purchasing for a 30-person industrial repair company. Our welders build and repair truck bodies, trailers, gates, structural steel and the occasional piece of equipment that should have been scrapped years ago. I have tracked every equipment invoice for the last six years, including repairs, freight, downtime and the hour or two it takes a supervisor to deal with a broken machine. Why budget welders are not evil

But another part of me has sat across from a small business owner who needs a machine for one specific repair contract and cannot justify a $3,000 Fronius. What actually changes above five hours
When the workload crosses that threshold, two things happen to a budget machine.
First, the duty cycle catches up with you. Duty cycle is usually measured under IEC 60974-1, which assumes a ten-minute cycle at 40°C ambient temperature. A machine rated at 35% duty cycle at 200 amps means roughly three and a half minutes of arc time before the thermal protection kicks in. Three minutes is fine for a few tack welds. It is torture for a full day of fabrication.
In 2023, we tested a group of inexpensive 200-amp portable welders side by side. None of them failed at producing a decent weld in short bursts. But when we pushed them with 3.2mm electrodes at high current, several went into thermal shutdown after only a few minutes. The ones that survived were running hot enough that I did not trust their electronics to last a full year.
Second, the support network disappears. The most frustrating part of budget welder ownership is not the failure; failure is normal in any tool. The frustrating part is what happens after. I have emailed a seller about a machine that lost arc stability and waited three weeks for a response that was mostly a refund offer. That does not help when a repair job is due on Friday.

The torch and consumables are built to a professional standard, and they are available from a distributor that answers the phone.
It also shows up in process range. A portable Fronius in the TransSteel or Accupocket class can cover MIG, MMA and TIG work in one package. Multi-process capability sounds like a marketing word until you realize it means fewer machines to maintain, fewer spare parts to stock and less time spent retraining operators on different control layouts.
For a working shop, that consistency is worth real money. It reduces rework. Rework is the most expensive thing in welding, because the steel has already been cut, fitted, and welded once. A machine that produces a stable arc is not a luxury; it is a quality control tool.
My checklist for choosing a portable welding machine
When someone asks me how to choose a portable welding machine, I give them a short list, not a lecture:
- Estimate real hours. Do not estimate ideal hours. Estimate the hours the machine will actually run in a normal week, including weeks when jobs get delayed.
- Pick the process first. MIG for clean steel work, TIG for stainless and thin material, MMA for outdoor and rusty surfaces. Buy a multi-process unit only if you genuinely switch between those tasks.
- Read the duty cycle at the current you need, not the maximum current printed on the front panel.
- Ask about local service. If the brand does not have a distributor or repair center in your country, the warranty is just a shipping label.
- Calculate cost per working hour over three years, not the price per machine. Include consumables, expected repairs, freight and one day of downtime per year.
On that last point, I built a simple cost calculator after getting burned on hidden expenses twice. It is honestly just a spreadsheet with three columns: purchase price, expected repair cost and expected downtime cost. You do not need anything more sophisticated to make a smart decision.
Where the rule breaks down
I do not want to oversell my own rule. The five-hour threshold is a guideline, not a law. Some budget machines run for years in professional shops because the operators treat them gently. Some premium machines end up overkill for a job that only needed a $200 stick welder.
There is also a category of work that changes the conversation completely. If you are getting into cladding or hard-facing, a portable welding machine is not the right starting point at all.
